What Are Gusset Envelopes?

Gusset envelopes are expandable paper envelopes designed to hold thicker contents than conventional flat envelopes.

The sides of the envelope incorporate folds known as gussets. As the envelope is filled, these folds open out to provide additional depth and internal capacity.

This makes them particularly useful when an ordinary envelope is wide and long enough for an item but does not have enough depth to accommodate it comfortably.

You may also see gusset envelopes described as expanding envelopes, expandable envelopes, capacity envelopes or gusseted envelopes.

An ordinary paper envelope has very little capacity.

Trying to force a thick report, catalogue or document pack into one can place considerable pressure on its seams and closure.

A gusseted envelope expands as it is filled, allowing thicker contents to sit more naturally inside the envelope.

This gives you the convenience of an envelope while providing substantially more capacity than a conventional flat mailing envelope.

For very rigid, fragile or heavy products, a cardboard postal box or book mailer may provide better protection. Gusset envelopes are best suited to products where additional capacity is required without the bulk of a box.

Manilla Gusset Envelopes with Peel & Seal Closure

Simply remove the release strip and press the flap firmly into position.

C4 Gusset Envelopes for A4 Documents

C4 is one of the most useful sizes of gusset envelope for business use.

A standard sheet of A4 paper measures 210mm x 297mm, while our C4 gusset envelopes provide enough width and height for A4 documents to be inserted without folding.

The expandable gusset then provides additional depth for thicker reports, catalogues, manuals and document packs.

Our C4 manilla gusset envelopes measure approximately 324mm x 229mm x 25mm and are manufactured from 120gsm paper.

C3 Gusset Envelopes for A3 Documents

For larger paperwork, drawings, presentations and printed materials, our C3 gusset envelopes accommodate A3-sized contents.

The Defenda C3 version measures approximately 457mm x 324mm x 30mm, providing greater capacity for oversized documents and thicker packs.

Gusset Envelopes vs Ordinary Envelopes

The main difference is depth.

A conventional envelope is effectively flat and is best suited to a limited number of sheets.

A gusset envelope expands to accommodate substantially thicker contents.

For example:

Ordinary envelope: letters and small quantities of paperwork

Gusset envelope: reports, catalogues, brochures, manuals and thick document packs

Board backed envelope: documents requiring protection against bending

All-board or corrugated mailer: books and products requiring greater impact protection

Choosing the correct packaging can reduce the risk of split envelopes and damaged contents during handling and delivery.

Are Gusset Envelopes Suitable for Posting Books?

Gusset envelopes can be suitable for lightweight books, booklets and manuals where the dimensions and weight are appropriate.

The expandable sides make them much better suited to thicker items than standard paper envelopes.

For valuable, heavy or particularly vulnerable books, however, we recommend using a more rigid book mailer or cardboard postal envelope that provides greater impact and corner protection.
